Labour is three to four hours, and the first part of that is draining and safely storing whatever fuel is in the tank before it can be dropped — which is why filling up the day before you take a car in for this job is a mistake. A strong fuel smell under the car or seeping into the cabin, drips on the driveway that evaporate rather than pooling, a gauge that has started misreading, and rust staining around the filler or the tank seams. On the Dispatch and Relay, corrosion at the filler neck is the classic local failure and it is usually visible with a torch once the rear wheel arch liner is pulled back.

Technically a plastic tank can be plastic-welded and a steel tank with pinhole rust can be patched, and you will find people who will do both. We do not recommend either. A patch addresses the hole you found while the rest of the tank is the same age and the same thickness, and the failure mode you are gambling with is fuel on a hot exhaust. It is also an automatic roadworthy failure. Replace it.

If it only leaks while filling, the problem is at the top of the system rather than the tank itself. The three candidates are a cracked filler neck, a perished rubber hose between the neck and the tank, and a blocked or failed vent line that stops the tank breathing so fuel backs up. All three are documented issues on the Dispatch, Relay and older Xsara HDi. Scan for EVAP codes and inspect the filler hose first — it is the cheapest of the three by a distance.
